Injection Molding Debugging: Master Mold Structure and Process Parameters

When an injection molding defect shows up, the first thing a mold engineer should do is trace it back to mold structure, not start twisting knobs on the machine. A short shot, for example, often points to a poorly designed runner system or insufficient venting rather than low injection pressure alone. In a typical 2-plate mold with a cold runner, gate diameter below 0.8 mm can restrict flow for high-viscosity resins like PC, causing fill issues even at 120 MPa injection pressure. Flash, on the other hand, usually means the parting surface has worn or the clamping force is mismatched to the projected area—if you are running a 200-ton machine on a mold with 150 cm² projected area and cavity pressure spikes above 50 MPa, flash is almost guaranteed. Ejector marks and cracking often come from insufficient draft angle (less than 1° on deep ribs) or ejector pin placement that concentrates stress instead of distributing it.

Process parameters must be tuned with the mold's geometry in mind. For a part with a 2 mm wall thickness in ABS, a common starting point is melt temperature of 230–250°C, mold temperature of 50–80°C, and injection speed staged from slow to fast to avoid jetting at the gate. Holding pressure should be 50–70% of injection pressure, with hold time calculated from gate seal time—typically 3–5 seconds for a 2 mm gate. Overpacking causes residual stress and warpage; underpacking leads to sink marks. Venting depth matters too: for ABS, 0.02–0.03 mm vent depth prevents burn marks without causing flash. If you see silver streaks, check moisture content—ABS should be dried to below 0.1% moisture at 80°C for 2–4 hours.

In practice, the most reliable debugging sequence is: verify mold structure first (gates, vents, cooling layout, ejection), then set process windows based on material data, and only then adjust machine settings. Keep a log of each trial—shot size, cushion, switch-over position—because repeatability is what separates a lucky fix from a real solution.
