In daily stamping work, the sequence of operations—blanking, piercing, bending, drawing, and flanging—is rarely a straight line. For a typical progressive die, the strip layout must balance material utilization against die strength. For example, a 1.5 mm thick mild steel part with a 50 mm outer diameter might require a carrier strip width of 62 mm to ensure stable feeding, with a pilot hole pitch of 40 mm. The real trick is to avoid over-cutting the skeleton too early; otherwise, the strip loses rigidity and causes misalignment in downstream stations. Also, watch the cutting clearance: for cold-rolled steel, a per-side clearance of 8–10% of material thickness works well, but for stainless steel, drop it to 6–8% to reduce burr height and die wear.
Moving from blanking to forming, the die structure itself dictates the achievable tolerances. A compound die can hold flatness within 0.05 mm over a 100 mm length, but only if the stripper plate is guided by four pillar sets with a preload of 0.02 mm. For bending, springback is the enemy—a 90° bend in 2 mm thick aluminum 5052 will spring back roughly 2–3°, so the punch angle must be set at 87° and the die radius should be 1.2 times the material thickness. When drawing cylindrical cups, the blank holder force should be around 30–40% of the drawing force; for a 60 mm cup with 1 mm thick steel, that means roughly 8–10 kN, otherwise wrinkling or tearing will appear at the flange edge. Always check the die tryout with a strain gauge on the punch, not just by visual inspection.
On the shop floor, lubrication and maintenance are where most stamping problems hide. Use a low-viscosity drawing oil (ISO VG 15–22) for high-speed progressive dies, and switch to a chlorinated EP oil for deep drawing of stainless steel. After every 10,000 strokes, wipe the die surfaces and re-lubricate the guide pins; after 50,000 strokes, check punch tip wear with a profile projector—if the cutting edge radius exceeds 0.05 mm, regrind it.
