When the shear stress in the material exceeds its shear strength, separation occurs—this is the basis of blanking and punching. In practice, most production issues are not exotic—they are misapplied fundamentals. A slight adjustment in punch radius for bending, or a modified draw bead geometry for deep drawing, often solves problems that seem to demand new tooling. Understanding the stress state at every point in the die is what separates a mold repair technician from a mold designer.
