Mold Structure and Process Essentials Every Mold Engineer Must Master

In daily mold engineering work, the split-surface (PL) design remains the first and most critical decision point. For a typical injection mold of a medium-sized automotive part, the PL should be placed at the largest cross-section to ensure smooth ejection, but this often conflicts with the parting flash requirements. In practice, we set the PL clearance to 0.02–0.03 mm for thermoplastics like ABS or PC/ABS, while for high-flow materials such as POM, we reduce it to 0.01 mm to prevent burr. The mold base hardness should be at least 28–32 HRC for standard P20, but for runs above 100,000 cycles, we switch to 48–52 HRC tool steel (e.g., 1.2344) with nitriding. Also, remember to add a 3–5° draft angle on all vertical walls, and 1–2° on deep ribs—this alone can cut ejection force by nearly 30% and reduce surface scratches.
Cooling channel layout is where many shops lose cycle time without realizing it. For a 2-mm wall thickness part, the recommended cooling channel diameter is 8–10 mm, with a distance of 2.5–3 times the channel diameter from the mold surface (roughly 20–30 mm). The pitch between channels should be 3–5 times the diameter. Using conformal cooling with 3D-printed inserts can reduce cycle time by 15–20% compared to straight drilled lines, but only if the flow rate is kept above 1.5 m/s to maintain turbulent flow (Re > 4000). In one case, we cut a 45-second cycle down to 36 seconds just by rearranging the baffles and using a spiral core cooling for a deep boss—this also eliminated sink marks on the opposite face.
Process parameters must be matched to the mold design, not the other way around. For a typical ABS part, set the melt temperature at 220–250°C, mold temperature at 40–60°C, and injection pressure around 80–120 MPa. But if you see flash at the PL, check the clamping force first—a 200-ton press should not exceed 80% of its rated tonnage for a 400-cm² projected area. Also, the holding pressure should be 50–70% of injection pressure, and the holding time is roughly 1 second per 1 mm of wall thickness. For venting, the depth should be 0.02–0.03 mm on the parting line and 0.01–0.02 mm on ejector pins, with a width of 5–8 mm. These numbers are not guesses—they are the difference between a mold that runs for years and one that needs weekly maintenance.
