In everyday stamping production, the first thing to control is the material feed and alignment. A common issue we see on the shop floor is strip misalignment caused by worn pilot pins or improper guide clearance. For progressive dies, the pilot pin diameter should be checked against the punched hole tolerance—typically within ±0.01 mm. If the clearance between the pilot and the hole exceeds 0.03 mm, the strip will shift, leading to burr variation and even die crash. Also, the press stroke rate must match the die’s feeding mechanism; for a 200-ton press running at 40 SPM, the feed pitch accuracy should hold within ±0.05 mm. Die maintenance is where most cost overruns happen. The cutting edges on the punch and die button should be inspected after every 50,000 strokes for high-strength steel (e.g., SPFC590 or DP780). The acceptable flank wear limit is 0.08 mm; beyond that, re-grinding is necessary. But re-grinding is not just about removing material—you must maintain the original clearance ratio, which for 2.0 mm thick mild steel is 8-10% of material thickness per side. If you grind the punch but not the die, the clearance becomes uneven, causing secondary shear and increased punch load. We also track spring force on strippers and lifters; a drop of more than 15% from the original spec means the spring must be replaced, otherwise the strip will not be held flat, leading to wrinkles in drawn parts.
For deep drawing and forming dies, lubrication is often overlooked. Using the wrong viscosity oil can cause galling on the die radius. For cold-rolled steel, a chlorine-free drawing oil with a viscosity of 100-150 cSt at 40°C works well. The oil film thickness should be controlled to 3-5 microns; too thick causes oil pits on the part, too thin leads to pick-up. Also, check the die radius—for a 1.5 mm sheet, the minimum punch radius should be at least 1.5 times the material thickness to avoid cracking. If you see orange peel or necking, reduce the blank holder force by 10% and increase lubrication, but never exceed the yield limit.
